Technical Field
The invention relates to a device for machining a workpiece with a laser beam coupled into a fluid jet. According to the invention, the device is particularly configured to automatically align the laser beam with the aperture of the nozzle unit for generating the fluid jet (automatic laser-nozzle alignment). The invention also relates to a method of aligning a laser beam for machining a workpiece, in particular a method of aligning a laser beam and an aperture of a nozzle unit.
Background
Conventional devices for machining workpieces with a laser beam coupled into a fluid jet are generally known. For machining a workpiece with a laser beam, the laser beam is guided onto the workpiece in a fluid jet by means of total internal reflection. The fluid jet is generated by a fluid jet generating nozzle having an orifice or similar. The laser beam is then coupled into the fluid jet by at least one optical element through the nozzle aperture. Therefore, the laser beam must be aligned with the nozzle hole before starting the workpiece machining process.
For this purpose, in conventional apparatuses, the laser beam is usually defocused and then directed onto the fluid jet generating nozzle. The fluid jet generating nozzle can thus be observed by a user of a conventional device, for example by means of a camera, in order to visually identify the nozzle orifice. The laser beam may then be moved towards the aperture and may eventually be focused to cause it to pass through the aperture and couple into the fluid jet. This process is quite time consuming and prone to error.
The automatic alignment of the laser beam and the aperture is not optimal because the defocused laser beam illuminates the entire fluid jet generating nozzle. One reason is that it is relatively difficult to determine the position of the nozzle bore itself in such illuminated situations. Another reason is that the determination of the position of the aperture and its alignment with the laser beam may be more complicated, for example, due to dot contaminants (dots) present on the fluid jet generating nozzle. Such spot contaminants may have a similar size and shape as the holes, i.e. they may look similar, for example on a camera image, thus increasing the likelihood of mis-aligning the laser beam.
In view of these problems and challenges, the present invention aims to improve conventional devices, in particular with respect to aligning a laser beam with a fluid jet generating nozzle. It is therefore an object of the present invention to provide an apparatus and a method for automatically and accurately aligning a laser beam and an aperture of a fluid jet generating nozzle unit. In particular, the success rate of such laser-nozzle automatic alignment should be high with little or no error. In addition, the time required for the laser-nozzle automatic alignment should be as short as possible. In particular, the laser beam should be aligned with the fluid jet generating nozzle faster and more accurately than with the conventional devices described above. The invention therefore also aims at a simple and compact implementation of the device.
Disclosure of Invention
The object of the invention is achieved by the solution presented in the attached independent claims. Advantageous embodiments of the invention are defined in the dependent claims.
In particular, the present invention proposes a laser-nozzle auto-alignment process based on optically sensing the laser beam reflections from the nozzle and computationally evaluating these reflections to obtain perfect alignment.
A first aspect of the invention provides apparatus for machining a workpiece with a laser beam coupled into a fluid jet, the apparatus comprising: a laser unit for providing a laser beam; a nozzle unit having an aperture for generating a fluid jet; an optical unit configured to provide a laser beam from the laser unit onto the nozzle unit; a control unit configured to control the optical unit and/or the nozzle unit to change an incident point of the laser beam on the nozzle unit; a sensing unit configured to sense laser light reflected from a surface of the nozzle unit and generate a sensing signal based on the sensed reflected laser light; wherein the control unit is configured to evaluate the sensing signal and to determine in the sensing signal a defined sensing pattern indicating that the laser beam is fully and/or partially aligned with the aperture.
The apparatus of the first aspect enables accurate laser-nozzle auto-alignment. One major improvement of the device is that the sensing unit is capable of detecting and distinguishing reflected laser light from different parts of the nozzle unit. A further improvement of the device is that the control unit is able to control the sensing unit and evaluate its sensing signal in real time on the one hand and to accurately control the position (point of incidence) of the laser beam (usually as a light spot) on the nozzle unit on the other hand. In particular, the close interaction of the control unit, the sensing unit and the optical unit of the device makes the laser-nozzle automatic alignment fast and accurate.
For example, the control unit may control the automatic scanning of at least a part of the nozzle unit surface with the laser beam by controlling the optical unit accordingly, thereby accurately detecting the nozzle holes based on the sensing signal and in particular the appearance of the sensing pattern (with the laser beam). The appearance of the sensing pattern indicates that the laser beam is at least partially aligned with the nozzle hole, i.e. the laser beam (e.g. a spot) appears to at least partially laterally overlap the (typically circular) hole. Optionally, the control unit may also determine other characteristic signal patterns in the sensing signal, for example, signal patterns indicative of spot contamination or other structures on and/or of the nozzle unit that the laser beam impinges, in order to enable more accurate detection of the nozzle holes.
The "laser unit" may be a laser source of the device, which is configured to generate a laser beam and to provide the laser beam to the optical unit. Alternatively, the laser unit may be a laser port or inlet of the device configured to receive and couple a laser beam (preferably towards the optical unit) into the device, e.g. from an external laser source.
The "incident point" may be a point or region on the surface of the nozzle unit irradiated with the laser beam, i.e., a point or region on the nozzle unit where the laser beam impinges. When the laser beam enters the aperture at least partially, the point of incidence may also be or comprise at least a part of the aperture. In other words, the point of incidence may be any point or region in the surface and/or aperture of the nozzle unit. For example, the incident point may be a smaller or larger point or area on the nozzle unit, depending on the diameter of the laser beam and/or depending on whether the laser beam is focused or defocused on the nozzle unit. Typically, the point of incidence is defined by a spot of light produced by focusing a laser beam on the nozzle unit.
The "sensing pattern" may be a characteristic intensity, shape, or timing development (time-depth) of the sensing signal. For example, the sensing pattern may be a sensing signal output by the sensing unit if the image of the reflected laser light on the sensing unit changes from a smaller and/or brighter spot to a larger and/or darker spot (or vice versa). The sensing pattern may indicate a lateral overlap of the image of the reflected laser light on the sensing unit with all and/or part of the image of the nozzle holes on the sensing unit. A sensing pattern indicating that the laser beam is "fully and/or partially" aligned with the aperture may refer to a sensing pattern that appears in the sensing signal once the laser beam shows any overlap with the aperture. It may also refer to the presence of a first sensing pattern specifically indicating a perfect alignment and/or the presence of a second sensing pattern specifically indicating a partial alignment. In particular, when the point of incidence changes continuously or at least a number of times, one or more sensing patterns in the sensing signal may appear/disappear, develop or change, e.g. a first sensing pattern may appear after the appearance of a second sensing pattern.
For example, a "sensing unit" is a sensor or photodetector capable of converting reflected laser light (i.e. an image of the laser beam on the nozzle unit) falling on its sensing surface into an (electrical) sensing signal. The sensing unit may be part of a camera, which may further comprise imaging means, such as a display unit, to visualize the sensing signal, e.g. to reproduce an image of the reflected laser light on the sensing unit.
For example, a "nozzle unit" may be a solid block or stone made of a nozzle material, such as sapphire or diamond, or a metal, ceramic and/or insulator material. The nozzle bores are, for example, bores through solid blocks or stones, i.e. bores through the nozzle material. The diameter of the nozzle opening is for example 10 μm-200 μm and the diameter of the fluid jet is for example about 0.6-1 times the diameter of the nozzle opening. The fluid jet is thus in particular a pressurized fluid jet with a pressure of, for example, 50bar to 800 bar.
In particular, a "nozzle orifice" is a portion of a "nozzle face". The sensing unit is at least configured to sense laser light reflected from a substantial part of the nozzle surface (i.e. reflected from the surface of the nozzle material). However, the sensing unit may also be configured to sense laser light reflected from the "nozzle orifice", e.g. when the laser light is back reflected/back scattered from the fluid in the nozzle orifice.
The "control unit" may be a microcontroller, a processing unit, a processor and/or a personal computer operated by software. The software may specifically be configured to record and/or evaluate the sensing signals, and/or to analyze the images, based on the sensing signals output on the imaging device.
In an embodiment of the device, the control unit is configured to control the optical unit to generate a lateral displacement of the laser beam relative to the nozzle unit.
By inducing a lateral displacement, the control unit is configured to control a change of an incident point of the laser beam on the nozzle unit.
"lateral displacement" means in particular a displacement (Δ x/Δ y) in the x-direction and/or the y-direction, wherein for example the propagation direction of the fluid jet and the laser beam finally coupled into the fluid jet is oriented in the z-direction. The x-y plane of the lateral displacement may coincide with the surface plane of the nozzle unit and the aperture may pass through the nozzle unit in the z-direction. The optical unit may be configured to shift the output laser beam not only with respect to the nozzle unit but also with respect to the laser beam received from the laser unit.
In a further embodiment of the device, at least a part of the optical unit is movable, in particular rotatable, and the control unit is configured to control the movement, in particular the rotation, of the at least a part of the optical unit to change the point of incidence of the laser beam on the nozzle unit.
By controlling the movement of said at least part of the optical unit, e.g. one or more optical elements (e.g. mirrors) of the optical unit, the control unit is able to scan the nozzle unit surface with the laser beam by varying the point of incidence a plurality of times, stepwise or continuously. Thus, the control unit may accurately determine one or more points of incidence for which the sensing pattern is present in the sensing signal. Thereby, the control unit can perform and complete the laser-nozzle automatic alignment.
In another embodiment of the device, the nozzle unit is movable and the control unit is configured to control the movement of the nozzle unit to change the point of incidence of the laser beam on the nozzle unit.
The device may also be configured such that the control unit may change the point of incidence by controlling (movement of) both the optical unit and the nozzle unit simultaneously or sequentially. This provides the apparatus with maximum flexibility to scan the nozzle surface.
In a further embodiment of the device, the control unit is configured to: the optical unit and/or the nozzle unit are controlled to continuously and/or stepwise change the point of incidence of the laser beam on the nozzle unit in accordance with the determined movement pattern and to continuously and/or repeatedly evaluate the sensing signal.
In this way, the control unit may cause a surface scanning of the nozzle unit with the laser beam, and may achieve laser-nozzle automatic alignment by monitoring the sensing signal and controlling the optical unit and/or the nozzle unit accordingly based on the sensing signal and the determined sensing pattern.
The movement pattern may be a spiral pattern such that the image of the reflected laser light on the sensing unit moves along a spiral and/or any other pattern such that the image of the reflected laser light on the sensing unit moves along other patterns.
With such a spiral pattern, the apparatus can accomplish laser-nozzle automatic alignment in a time-optimized manner. The movement pattern may not only be a spiral pattern, but in particular may be a spiral pattern and/or a zigzag pattern and/or a reciprocating scan pattern. Thus, different patterns can be combined.
In a further embodiment of the device, the control unit is configured to interrupt the following when it determines the sensing pattern in the sensing signal: the optical unit and/or the nozzle unit are controlled to change the point of incidence of the laser beam on the nozzle unit.
When the sensing pattern is determined, the control unit may decide that the laser beam is sufficiently aligned with the nozzle hole, and may therefore end the laser-nozzle auto-alignment process in order to make the process as short as possible.
In a further embodiment of the device, the reflected laser light passes through at least a part of the optical unit and/or is provided by the optical unit to the sensing unit.
In this way, a particularly simple and compact device implementation is possible.
In a further embodiment of the device, the optical unit comprises a first deflection element and a second deflection element, the first deflection element being configured to supply the laser beam from the laser unit to the second deflection element, and the second deflection element being configured to supply the laser beam from the first deflection element to the nozzle unit.
Such an optical unit is relatively simple and inexpensive to manufacture, but can be constructed very compactly. The "deflecting element" may be a mirror or any other optical element capable of reflecting and/or directing the laser beam in a controlled manner. The optical unit in this embodiment can be efficiently and accurately controlled by the control unit.
In a further embodiment of the device, the first deflection element and/or the second deflection element are rotatable in order to produce a change in the point of incidence of the laser beam on the nozzle unit.
For example, the two optical deflecting elements may be mirrors each having a changeable inclination angle for causing a lateral displacement of the laser beam downward from its origin (e.g., laser unit) and thereby changing the point of incidence on the nozzle unit. At least one of the deflecting elements may be motorized and its motor movement may be precisely controlled by the control unit. With such a deflection element a simple implementation of the optical unit is achieved, but the result is still accurate.
In a further embodiment of the device, the device further comprises at least one optical element configured to focus the laser beam onto the nozzle unit.
In contrast to conventional devices, the laser-nozzle auto-alignment process can be performed by the device of the first aspect with a focused laser beam. This makes the process more accurate and avoids defocusing and focusing of the laser beam each time the laser beam must be aligned with the nozzle aperture. Thus, the duration of the laser-nozzle auto-alignment can be reduced.
In a further embodiment of the device, the at least one optical element comprises a first optical element for supplying the laser beam from the laser unit to the optical unit and a second optical element for supplying the laser beam from the optical unit to the nozzle unit, and the first optical element and/or the second optical element is movable, in particular movable along the propagation direction of the laser beam.
The "propagation direction" of the laser beam may be, for example, along the vertical direction and/or the z-direction, while the optical unit may displace the laser beam in the lateral direction and/or the x-y direction and/or change the point of incidence of the laser beam on the nozzle unit. However, the propagation direction of the laser beam may be changed at least once in the apparatus, for example by a deflecting element of the optical unit. Therefore, the propagation direction of the laser beam is not necessarily the same for the first optical element and the second optical element. Thus, each optical element may be movable along the propagation direction of the laser beam it receives and/or outputs.
In a further embodiment of the device, the at least one optical element comprises a third optical element for adjusting the image of the reflected laser light on the sensing unit.
For example, the third optical element may be used to change the image from a smaller and/or brighter spot to a larger and/or darker spot, or vice versa. For this purpose, in particular, the third optical element can be moved along the propagation direction of the laser beam it receives and/or outputs.
A second aspect of the invention provides a method of aligning a laser beam for machining a workpiece, the method comprising: providing a laser beam; supplying a laser beam to a nozzle unit having an aperture; changing an incident point of the laser beam on the nozzle unit; sensing laser light reflected from a surface of the nozzle unit to generate a sensing signal based on the sensed reflected laser light; the sensing signal is evaluated to determine a defined sensing pattern in the sensing signal indicating that the laser beam is fully and/or partially aligned with the aperture.
The method of the first aspect achieves the same advantages and effects as described above for the apparatus of the first aspect. Likewise, the same definitions and explanations for the various terms apply.
In one embodiment of the method, the method further comprises focusing the laser beam on the nozzle unit.
As described above, the accuracy of the laser-nozzle automatic alignment is thereby improved, and the time for performing the alignment is also reduced.
In another embodiment of the method, the method further comprises: in order to change an incident point of the laser beam on the nozzle unit, the incident point of the laser beam is initially set such that an image of the reflected laser light is centered on a sensing unit for generating a sensing signal; and moving an incident point of the laser beam on the nozzle unit according to the determined movement pattern to generate an image of the movement pattern on the sensing unit, and stopping the movement if the sensing pattern is determined in the sensing signal.
In this way, laser-nozzle auto-alignment can be performed quickly and very accurately.
In another embodiment of the method, the method further comprises: the laser beam is aligned with the aperture by changing the point of incidence of the laser beam on the nozzle unit based on the sensing pattern in the sensing signal.
In this way, precise fine alignment of the laser beam within the hole can be performed. For example, the method may evaluate (e.g. by means of a control unit) how the sensing pattern changes, or if or when the sensing pattern disappears if the point of incidence changes (e.g. slightly) in one or more lateral directions. Thus, a perfect alignment of the laser beam can be set based on the observed sensing pattern and its changes.
In a further embodiment of the method, the movement pattern is a spiral pattern which causes the image of the reflected laser light to move along a spiral and/or any other pattern which causes the image of the reflected laser light to move along other patterns.
Laser-nozzle automatic alignment of the laser beam with the nozzle holes can be done quickly and accurately with a specific movement pattern.
In another embodiment of the method, the sensing pattern indicating that the laser beam is fully and/or partially aligned with the aperture is generated by a change of the image of the reflected laser light on the sensing unit from a smaller and/or brighter spot to a larger and/or darker spot (or vice versa).
Changes from "smaller and/or brighter spots to larger and/or darker spots (and vice versa)" include at least changes in spots from "smaller to larger or larger to smaller", "brighter to darker or darker to brighter", and "smaller and brighter to darker and larger, or darker and larger to smaller and brighter". Thus, a change from "lighter to darker (and vice versa)" includes a change in the spot from "larger and brighter to smaller and darker". Likewise, a change from "smaller to larger (and vice versa)" includes a change in the spot from "smaller and darker to larger and lighter".
In particular, the image of the nozzle holes is typically brightened when the laser beam is at least partially aligned with the nozzle holes. Due to the fluid jet generated by the nozzle unit/orifice (typically also during the laser-nozzle alignment process), the image may not be as bright as the image (spot) of the laser beam on the nozzle surface. Thus, a unique sensing pattern may be defined which may be particularly useful for aligning a laser beam with an activation (active) fluid jet generating nozzle. The sensing pattern accordingly allows for accurate laser-nozzle auto-alignment.
In another embodiment of the method, the sensing pattern indicates a lateral overlap of the image of the reflected laser light with all and/or part of the image of the aperture, in particular when moving the point of incidence according to the movement pattern.
Thus, the sensing pattern in the sensing signal is a precise fingerprint of the alignment of the laser beam and the aperture and can be used to accurately perform laser-nozzle auto-alignment.
In another implementation form of the method, the method further comprises: the at least one optical element is controlled to adjust the image of the reflected laser light on the sensing unit, in particular to cause a change from a smaller and/or brighter image to a larger and/or darker image (or vice versa).
The controlling of the at least one optical element may comprise controlling movement of at least a part of the optical element. The image may be focused or defocused on the sensing unit, for example.
